A Tier 1 automotive parts manufacturer in the Stuttgart metropolitan area required high-flex cables for 48 welding robots operating 24/7 across three production shifts. The existing PVC-insulated cables were failing after 1.2 million bend cycles due to insulation cracking at the cable carrier entry points. Leoni Cables engineered a TPU-jacketed, fine-stranded copper conductor cable rated for 10 million+ bend cycles at 7.5× OD bend radius. After 14 months of operation, zero cable-related line stoppages were recorded, reducing unplanned downtime by an estimated 340 production hours per year compared to the previous installation.
A North Sea oil production platform undergoing electrical system upgrade in 2022 required 14 km of power and instrumentation cables certified for ATEX Zone 1 hazardous areas. The project demanded cables resistant to hydrocarbon splash, salt spray, and continuous UV exposure with operating temperatures ranging from -30°C to +90°C. Leoni Cables supplied IECEx-certified, mud-resistant armored cables with CPE outer jackets and delivered the complete cable package within 9 weeks. The installation passed DNV verification on first submission with zero non-conformance reports.
| Factor | XLPE Insulation | PVC Insulation | EPR/HEPR Insulation |
|---|---|---|---|
| Max Conductor Temp | 90°C | 70°C | 90°C |
| Short-Circuit Temp | 250°C | 160°C | 250°C |
| Flexibility | Moderate | Good | Excellent |
| Chemical Resistance | Good | Fair | Very Good |
| Relative Cost | 1.0× | 0.7× | 1.4× |
| Typical Application | MV power distribution | LV building wire | Flexible MV, mining |
Note: Insulation material selection depends on installation conditions, environmental exposure, and applicable standards. EPR/HEPR offers superior flexibility but at higher material cost. PVC remains the most economical choice for indoor LV applications where fire performance requirements permit halogenated materials.
